Here is an example of how it could be done. I wondered how they did those bulges on a straight rod.

Is that white stuff he added at the start some kind of flux to aid in forge welding the pieces together? I wonder if that is how it has always been done.

Yes, it's flux.
He is about 200 miles from me. I've never met him but he came to an auction we had years ago that had blacksmith tools.
That anvil looks like at least a 300 pounder.
Trip hammers are worth a lot of money. We sold one for $8,000 several years back, even a small one will bring a couple thousand.
I was tired just watching him draw the end out with a hammer.
Lots of work.
He is the guy that built the Twenty Mule Team wagons for Borax a couple years ago. They were in Pasadena for the Rose parade when I was there but we couldn't go see them.

Not only did he make the Borax Wagon wheels, he made to full-size Borax Wagon replicas plus the water wagon for watering the 20 mule team.
